What Must Be True Before Mail Leaves Press for the Mail Stream

A mail piece gets judged three times. Once on press, where it either matches the proof or it does not. Once in finishing, where it either folds, tabs and inserts cleanly or it jams. And once at the postal facility, where automation equipment decides in a fraction of a second whether the piece rides the fast path or falls out for manual handling.

Most failures at that third judgment were locked in before the press ever started, back when the file was built. That is why the handoff from prepress to press to mail stream deserves its own short list of checks, separate from general preflight. When any condition on that list is false, the cost surfaces later as surcharges, rework or undeliverable mail.

The address block reads by machine, not just by eye

Postal automation reads the address optically, and what looks perfectly legible to a person can still fail a camera. The common causes are quiet ones: a screened background behind the address, reverse type, a condensed or decorative font, type set too small, or graphics crowding the clear space the reader needs around the block.

The fix belongs in the file, not on press. Keep the address area free of background tints and artwork, hold the type to a plain face at a readable size, and maintain strong contrast between the characters and the paper.

For window envelopes, do not trust the layout view. Build a physical mockup and run the tap test: hold the envelope by each edge in turn and tap it against the desk so the insert slides to every position the envelope allows. The full address has to stay visible through the window at every extreme, because in transit the insert will find each of those positions. An address that hides when the insert settles is a machine reject no proof will ever show.

The barcode came from the data, and nothing on the piece interferes with it

The Intelligent Mail barcode is the piece’s identity in the mail stream, and two rules protect it.

First, the barcode should be created from the final address and mailing data using postal software, then placed at its approved size without redrawing, stretching or rescaling it. A barcode rebuilt from a screen capture may resemble the real code and still fail its dimensional, spacing or print-quality requirements. Bar height, bar spacing and the clear zone all sit inside tight tolerances.

Second, the printed environment has to cooperate. That means dark, clean ink on a light background, no tints or images inside the clear zone, and compensation for print gain on processes that thicken bars as ink spreads. Gloss coatings deserve special attention: a varnish that makes the artwork pop can bounce scanner light off the barcode and drop its read rate. When the design calls for a coating, leave the barcode and address read areas uncoated unless the finished piece has been tested for acceptable contrast and readability.

The physical piece matches the category it was priced for

Automation categories are physical. A letter-size piece has to fall inside specific ranges for height, length, thickness and aspect ratio, and a piece that misses any one of them gets processed, and priced, as something else. The margin can be small: a fraction of an inch of trim, a heavier stock or one extra panel can push a piece out of letter automation and change the postage math for the entire run.

This is a prepress verification, not just a designer’s note. Before plates, confirm the finished trim size, the folded dimensions and the panel count against the category the job was quoted at. For folded self-mailers, check the fold orientation and the tab or wafer seal positions, because a self-mailer that opens in high-speed transport becomes a jam. Requirements vary by mail class, dimensions, weight and construction, so final specifications should be checked against the current Domestic Mail Manual or reviewed with a Mailpiece Design Analyst before production.

The production records agree with the mail documentation

Presort establishes the piece, tray and container relationships reported in the electronic documentation, and those associations are verified at acceptance.

Production does not have to run in one rigid sequence. Imposition and finishing can reorder work for efficiency, provided the workflow preserves or correctly rebuilds the piece-to-tray-to-container associations before the mailing is presented. When they break, the symptom on the floor is unmistakable: trays whose tags do not match the pieces inside them, and a mailing that stalls at acceptance while someone reconciles the physical pieces against the submitted records.

Ink and coverage choices respect what happens after the press

A mail piece lives a rougher life than a brochure. It rides belts, rollers and transfer points at speed, stacked against thousands of neighbors. Heavy solid coverage that bleeds to a trimmed edge scuffs and marks in sortation equipment. High total ink coverage that has not fully cured can offset onto the piece behind it. None of this shows on a proof, because a proof never goes through a sorter.

Prepress can head most of it off. Watch total area coverage on the stock actually being used, pull heavy solids back from edges that will be gripped or rubbed, and evaluate coverage-heavy designs against the finishing and transport path, not just the flat image on screen.

Nothing changes after the checks pass

The most expensive failures come from small, late edits. A text correction that reflows a page can nudge an address block out of its clear zone. A last-minute logo swap can land artwork inside a barcode’s quiet space. Any change to the record data after presort can put the file and the postal documentation out of agreement without a single visible symptom on screen.

So the final condition is procedural. Once the file has passed its postal checks, freeze it. If a change is genuinely unavoidable, it triggers every check again, and only the version that passed should be used to image the plates. A naming convention and a short log of what was verified against which version costs minutes and prevents errors no one catches until the mail is gone.

The checklist, in one place

  • Address block clear of tints, artwork and reverse type, and readable at every insert position
  • Barcode created from final mailing data, placed at approved dimensions, with clean clearance and contrast
  • Finished size, thickness, folds, panel count and sealing verified against the quoted postal category
  • Piece, tray and container associations agree with the electronic documentation before presentation
  • Ink coverage, curing and edge solids suited to finishing and postal handling
  • Final file frozen after postal checks, with only the passed version used to image the plates

Who owns the list

None of these conditions is exotic, and that is the point. Mail pieces rarely fail on hard problems. They fail because a routine condition was assumed instead of verified on one job out of fifty. So the real question for any operation is not whether the list exists but who owns it on every job. Some printers assign that ownership in-house, and others hand it to dedicated prepress services so press and mailing teams stay focused on throughput. Either way, ownership is the discipline: before a piece leaves press for the mail stream, each of these statements should be checked as true, in the file, where fixing them costs the least.
